We decided to make a hedgehog salt and pepper shaker yoyo. The belly contains salt or pepper which will come out of the nose.
Finalization of CAD design. Finishing up tweeks and trying to make the hedgehog look like a hedgehog.
One part of that was choosing a nose. As a team, we struggled to agree on which nose would make our yoyo look the most like a hedgehog.
We eventually had a vote.
The final design is shown below.
We had a lonnnng struggle with the spikes CAD and CAM.
It was hard to create a reasonable toolpath that had a decent stepover/stepdown and could be completed in less than a day, even on the HAAS.
This is because the spikes are deep and curved, and there are many of them.
On the left is an example of a failed toolpath where the tool was too wide to get into the ends of the spikes, and the toolpath was still expected to take over 6 hours.
Miraculously, Amber was able to hack the toolpath so that it could be completed on the HAAS, just in time for our 'most complicated part' deadline.
We made molds for our other parts, did a lot of injection molding to test the parts, and adjusted our molds based on how the pieces fit together.
Our base-spike press fit required several mold iterations before we got the right interference (accounting for shrinkage).
The same was true for our legs fitting into the belly. For this, we redid the belly mold and the legs mold to have a triangle base which made alignment and fit much better.
At this point, our pieces fit together, the yoyo is fairly balanced, and we are mostly ready for production runs.
We noticed a small gap between the top of our legs and our base, allowing the feet to rattle around. To make sure they are secure and cannot be pushed into the body, we made spacers to press the legs down.
We have commenced production runs and decided on colors for the spikes, legs, noses, and bellies.
Last will be the base since we are waiting on washers to be ordered. We also still need to make the stands and assemble everything.

Our parts are all finished. Now, we are ready to assemble.
Assembly went smoothly! We completed our yo-yos using an assembly line with buffers.
Hedgehog army complete! The showcase was a success. Several people commented that they would love to purchase the yoyo (but we told them it's not for sale).
