I don't want to get too caught in the weeds of whether Samus' height is really 6'3" outside of her suit (as Super Metroid's player guide states) or in it (as Metroid 2's manual states) because the numbers aren't too important, and, more relevantly, six feet tall is closer to average height, making this easier to imagine for the average person. If we imagine Samus inside her suit as six feet, three inches tall, then the morph ball is two and a half feet tall.

This means that, for the morph ball to work without any sort of weird body dissolving bird magic, Samus needs to be able to curl up and have a spherical plate of armor surrounding her all around. If we estimate on the side of safety, and assume there's a full plate of armor surrounding the morph ball, then Samus would need to curl herself down and be no higher than 2 feet, 4 inches.

Being six feet on the dot myself, I decided to give this a whirl for the sake of science, and it's very doable. I'm certainly nowhere near as athletic as Samus, and I'm not especially flexible, but even I can curl myself into something vaguely resembling a ball that doesn't come up too much past two feet in height, if past it at all (only having a single foot long ruler to measure certainly makes it tricky to get exact numbers). I can only imagine a superhuman athlete like Samus would have no trouble getting herself even more compact.

What this means is that Samus herself can probably fit inside the morph ball without much trouble. No weird body dissolution or turning into energy required. The only thing that requires bird magic is how the rest of the suit transforms into a spherical shape, but given that the Power Suit can dissolve and form around Samus at will, I don't think it's too much of a stretch to assume it can do some weird inbetween measure where it transforms into a ball. But Samus herself is a-ok...disregarding whatever nausea one would presumably get from rolling around like that.

In short, Science Team does indeed have vapor for brains, as any attempt to copy Morph Ball technology that ends up horribly disfiguring your own test subjects means a very clear lack of understanding of how tall the morph ball really is in comparison to Samus herself.
