If you have enabled island backup, you will be able to restore the last saved version of your island and all residents on a replacement Nintendo Switch console.

After updating your Animal Crossing: New Horizons software to the latest version, you will be able to transfer your island save data or individual resident to a new Nintendo Switch console. Island backup saves your island data and progress to our servers so that your data is stored in the event that you lose access to your Nintendo Switch console. If this happens, you can restore your island on a repaired or replacement Nintendo Switch console. Island backup is not enabled by default, so you will need to enable it in the in-game settings. Last night I went to play some Animal Crossing with a friend and when I switched the game on it started from the beginning.

I have been able to continue all of my other games from the last save point but not Animal Crossing - I'm gutted as I have lost nearly 300 hours of gametime and I'm not interested in starting from scratch. I don't think I backed it up as I'm used to it being done automatically so rarely manually back up game saves to the cloud.

When we tried to visit each other's island, we get a error that says downloaded software cannot be played on 2 console at the same time, something like that. Is it possible to transfer my brother's saved data to a physical copy of the game? Or, if he deletes the animal crossing off his switch and we buy a physical copy, will he be able to pick up where he left off? Also, will we be able to visit each other's island if we do this?

It seems like you assume you bought "another digital copy" of animal crossing but that isn't really how it works. You bought an activation or "license" allowing you to play the game digitally, and you either have it or don't have it tied to your account. You already had it after buying it the first time so you are unable to get a 2nd license to play the game on separate systems on the same account.
